Shop Tour: The Renovated Barn Workshop

This shop lives in a 120-year-old bank barn that was structurally sound but functionally unusable – sagging floors, open gaps in the siding, no electrical service, no insulation, and an interior full of old farm equipment and hay debris. Three years of weekend work converted it into a 1,200-square-foot fully functional woodworking shop that’s the nicest working environment the owner has ever had. The Structural Work

The barn’s lower level (the original animal quarters in a bank barn) has 12-foot ceilings and a concrete floor from a partial renovation in the 1960s. The floor was solid. The walls were timber-frame with board-and-batten siding – tight enough in good condition, full of gaps in the weathered sections. The first year was structural: repairing the siding, replacing rotted sill plates, stabilizing the timber frame where needed, and adding a new entry door and two large windows for natural light.

Electrical and Insulation

A 200-amp subpanel feeds from the main house, with 240V circuits for the table saw, planer, and dust collector, and multiple 20-amp 120V circuits throughout. The walls were insulated with spray foam to seal the gaps in the timber frame structure, then covered with OSB on the interior. Spray foam was the right choice for a building with this many gaps and irregular framing – fiberglass batts wouldn’t have sealed the structure the same way. The result is a shop that maintains a comfortable temperature year-round without excessive heating cost.

The Layout

The machines occupy the center of the space: table saw in the middle, jointer and planer along one wall, bandsaw in a corner. The perimeter is all bench and storage – a 12-foot workbench on one long wall, a dedicated lumber storage rack along another, and the third long wall covered entirely in French cleat panels. The fourth wall has the entry, the dust collection system, and the finishing cabinet. The open floor gives 8 feet of clearance on all four sides of the table saw.

What the Barn Adds

Height – 12-foot ceilings allow ceiling-mounted dust collection trunk lines, overhead lighting without fixtures in the work zone, and the ability to work with 10-foot boards without hitting anything above. The natural light from the two large windows dramatically reduces eye strain. The thermal mass of the concrete floor stabilizes temperature. And the sheer volume of space makes every operation feel unhurried and uncrowded.

Key Lessons from the Conversion

  • Spray foam insulation was the single best decision in the renovation. The building went from drafty and cold to genuinely comfortable in one winter after the foam application.
  • Oversize the electrical from the start. The owner ran a 200-amp subpanel when 100 amps would have been adequate at the time. Three years later, it’s nearly full, and adding capacity now would require re-running the feeder from the house.
  • Natural light cannot be overstated. The two large south-facing windows made the space feel alive and reduced reliance on artificial lighting by 50 percent during daytime hours.
