Shop Tour: The Renovated Barn Workshop

When this woodworker bought his property, the barn had not been used in 30 years. The framing was sound but everything else – electrical, siding, insulation, floors – was either gone or rotted. The renovation took two years of weekends. Today it’s a 32×40 foot shop with 14-foot ceilings, three-phase power, 400 amps of electrical service, radiant in-floor heat, and enough space for machines that most commercial shops would envy. This tour documents what the renovation involved and what the finished shop looks like.

The Structural Assessment

Barn renovation starts with a structural engineer. Old timber frames look solid but often have undersized connections at critical points. This barn needed new collar ties on the upper rafters, sistered floor joists under the loft, and new sill plates where the originals had rotted at ground contact. The structural work cost $8,000 and took six weeks – money that had to be spent before anything else could happen.

Insulation and Vapor Barrier

Barns are not insulated. Getting to a comfortable year-round working temperature requires insulating all six sides – walls, roof, and floor. Spray foam sealed the exterior walls between the structural timbers, followed by 2-inch rigid foam on the interior face and a vapor barrier. The floor received 2 inches of rigid foam under 4 inches of concrete. The result is an R-30 wall and an R-20 floor – comparable to a well-built house.

The Electrical System

Three-phase power was available at the road. A 400-amp three-phase service panel feeds the shop. Individual circuits service every machine position, with 240-volt single-phase for table saw, jointer, and planer and 208-volt three-phase for the large drum sander and a future industrial router. Every circuit is documented on a laminated panel map on the wall. Thirty circuits total.

The Radiant Floor

Radiant in-floor heating in a concrete floor is the best heating system for a shop. The floor heats from below; the air temperature stays comfortable at standing height without stratification. Machines and workpieces warm evenly. The system runs on a propane boiler and is thermostatically controlled independently in two zones. The floor takes 4 to 6 hours to warm from cold, so it runs on a timer that starts 5 hours before first use in winter.

The Machine Layout

With 32×40 feet and 14-foot ceilings, the machine layout could be generous. The table saw is in the center of the shop for full outfeed and cross-feed clearance in all directions. The jointer and planer are against the wall with a lumber staging area adjacent. The bandsaw is in its own corner. A dedicated finishing room occupies one end – 10×12 feet, fully enclosed, with its own HVAC and spray equipment.

What We Can Learn from This Shop

A barn renovation is a multi-year, multi-trade project. It requires real budget – this shop cost $85,000 to renovate fully – and patience. But the result is a shop that will outlast everything in it. The timber frame that held hay in the 1880s will hold machines for another 150 years. If you have access to a sound old building, the renovation is worth considering carefully.
